Copper Crush Washer | Hydraulic Sealing Washer for Roll Forming Machines

Copper Crush Washer

1. Technical Definition

A copper crush washer is a soft metal sealing washer designed to create a leak-proof seal between threaded hydraulic fittings, bolts, or plugs and their mating surfaces. It works by deforming slightly when compressed, filling small surface imperfections and preventing hydraulic fluid leakage.

Copper crush washers are commonly used in hydraulic systems because copper is a soft and malleable metal that compresses easily under bolt torque while maintaining structural strength.

In roll forming machines, copper crush washers are commonly used in hydraulic systems supporting:

Hydraulic power units (HPUs)
Hydraulic pump assemblies
Hydraulic manifold ports
Hydraulic pressure fittings
Hydraulic drain plugs

They provide a simple and reliable sealing method for threaded hydraulic connections.

2. Where It Is Located

Copper crush washers are installed between the head of a bolt or threaded fitting and the sealing surface of a hydraulic component.

Common installation locations in roll forming machines include:

Hydraulic pump drain plugs
Hydraulic manifold ports
Hydraulic pressure fittings
Hydraulic hose connections
Hydraulic reservoir drain plugs

They sit directly between the fitting and the sealing surface.

3. Primary Functions

3.1 Prevent Hydraulic Oil Leakage

Creates a seal around threaded connections.

3.2 Seal Drain and Pressure Ports

Used on hydraulic plugs and fittings.

3.3 Fill Surface Imperfections

Soft copper material conforms to surface irregularities.

3.4 Maintain Hydraulic System Integrity

Ensures hydraulic oil remains contained within the system.

4. How It Works

Copper crush washers seal connections through controlled metal deformation.

Typical operation process:

The copper washer is placed under the bolt head or fitting.

The bolt or fitting is tightened to the specified torque.

The copper washer compresses slightly under the applied force.

The soft metal fills small surface imperfections.

This creates a tight metal-to-metal seal.

The washer maintains sealing integrity under hydraulic pressure.

This process prevents fluid leakage around the fitting.

5. Types of Copper Crush Washers

Standard Copper Washer

A flat copper washer used for general sealing.

Annealed Copper Washer

Heat-treated copper that compresses more easily.

Heavy-Duty Copper Washer

Used in high-pressure hydraulic systems.

Precision Copper Washer

Manufactured to tight dimensional tolerances.

6. Construction & Materials

Copper crush washers are manufactured from high-purity copper.

Common materials include:

Annealed copper
Electrolytic copper
High-conductivity copper alloys

Important material characteristics include:

High malleability
Excellent corrosion resistance
Thermal stability
Compatibility with hydraulic oils

These properties make copper suitable for sealing applications.

7. Design Considerations

Engineers consider several factors when selecting copper crush washers.

Important considerations include:

Bolt or fitting diameter
Surface finish of sealing components
Hydraulic pressure rating
Operating temperature range
Compatibility with hydraulic fluid

Proper sizing ensures effective sealing.

8. Load & Stress Conditions

Copper crush washers must withstand:

Bolt tightening torque
Hydraulic pressure forces
Temperature changes
Machine vibration

Copper washers are designed to maintain sealing integrity under these conditions.

9. High-Speed Production Considerations

High-speed roll forming machines rely on stable hydraulic systems. Copper crush washers help ensure hydraulic fittings remain leak-free during continuous operation.

10. Heavy Gauge Applications

Heavy gauge roll forming machines often use higher hydraulic pressures, requiring properly sized crush washers for reliable sealing.

11. Light Gauge Applications

Light gauge roll forming machines typically use smaller hydraulic fittings with standard copper washers.

12. Common Failure Causes

Copper crush washers may fail due to:

Reusing previously crushed washers
Incorrect installation torque
Surface damage on sealing faces
Incorrect washer size

Routine replacement helps maintain effective sealing.

13. Symptoms of Washer Issues

Technicians may observe:

Hydraulic oil leaks around fittings
Oil residue near plugs or bolts
Pressure loss in hydraulic circuits
Deformed or damaged washers

These symptoms may indicate washer failure.

14. Installation Requirements

Proper installation of copper crush washers includes:

Installing a new washer during service
Positioning the washer between the fitting and sealing surface
Tightening the fitting to correct torque specifications
Ensuring sealing surfaces are clean and smooth

Correct installation ensures reliable sealing.

15. Maintenance Requirements

Routine maintenance should include:

Inspecting washers during hydraulic servicing
Replacing washers when fittings are removed
Cleaning sealing surfaces before installation
Checking hydraulic fittings for leaks

Regular maintenance prevents fluid leakage.

16. Typical Replacement Cost

Copper crush washer costs vary depending on size and thickness.

Typical price ranges include:

Small copper crush washer
$0.50 – $2

Industrial hydraulic washer
$2 – $8

Large heavy-duty washer
$8 – $25+

Costs depend on washer size and copper grade.

17. Safety Considerations

A damaged copper crush washer may lead to:

Hydraulic oil leakage
Loss of hydraulic system pressure
Oil contamination
Reduced machine performance

Proper sealing of hydraulic fittings is critical for safe machine operation.

18. Role in Roll Forming Machine Assemblies

Copper crush washers support hydraulic sealing systems used in roll forming machines including:

Hydraulic pump drain plugs
Hydraulic manifold connections
Hydraulic pressure fittings
Hydraulic reservoir drain ports
Hydraulic hose connections

They provide simple and reliable sealing for threaded hydraulic connections.

Engineering Summary

The copper crush washer is a soft metal sealing washer used to prevent hydraulic oil leakage around threaded fittings and plugs.

It:

Creates a seal through metal deformation
Prevents hydraulic fluid leakage
Maintains hydraulic system pressure
Adapts to surface imperfections
Supports reliable hydraulic connections

Copper crush washers are widely used in roll forming machine hydraulic systems to seal threaded hydraulic components.
