Oil Heater Element

1. Technical Definition

An oil heater element is an electrical heating device installed in a hydraulic system to raise and maintain the temperature of hydraulic oil. It prevents the oil from becoming too viscous in cold environments and ensures the hydraulic system operates within the correct temperature range.

Hydraulic oil viscosity increases when temperatures drop, which can cause poor pump performance, slow actuator movement, and excessive mechanical stress. The oil heater element warms the fluid to maintain proper flow characteristics and system efficiency.

In roll forming machines, oil heater elements are commonly used in hydraulic systems supporting:

Hydraulic flying cutoff systems
Hydraulic punching units
Hydraulic press mechanisms
Hydraulic actuator systems
Hydraulic power units (HPUs)

They are particularly important for machines operating in cold climates or unheated industrial environments.

2. Where It Is Located

Oil heater elements are typically installed inside the hydraulic reservoir tank or within the hydraulic oil circulation system.

Common installation locations in roll forming machines include:

Hydraulic reservoir tanks
Hydraulic power unit assemblies
Hydraulic oil circulation systems
Hydraulic tank heating ports

The heating element is positioned so that it remains fully submerged in hydraulic oil during operation.

3. Primary Functions

3.1 Maintain Oil Temperature

Keeps hydraulic oil within the recommended temperature range.

3.2 Improve Oil Viscosity

Prevents hydraulic oil from becoming too thick in cold conditions.

3.3 Protect Hydraulic Components

Ensures pumps, valves, and actuators receive properly flowing oil.

3.4 Support Cold Start Operation

Allows machines to start safely in low-temperature environments.

4. How It Works

The oil heater element uses electrical resistance to generate heat.

Typical operation process:

Electrical power is supplied to the heater element.

The internal resistance element converts electrical energy into heat.

The heater warms the surrounding hydraulic oil.

The oil temperature gradually rises to the desired operating level.

Temperature controllers or thermostats regulate the heater operation.

Once the target temperature is reached, the heater turns off or cycles as needed.

This ensures hydraulic oil remains at a suitable operating temperature.

5. Types of Oil Heater Elements

Immersion Heater

Installed directly inside the hydraulic reservoir.

Screw Plug Heater

Threaded heater element mounted through a tank port.

Circulation Heater

Heats oil in an external circulation loop.

Flanged Heater

Used in larger hydraulic reservoirs with higher heating requirements.

6. Construction & Materials

Oil heater elements are constructed from materials capable of withstanding continuous oil immersion and high temperatures.

Common materials include:

Stainless steel heating elements
Incoloy heating alloys
Carbon steel mounting flanges
Ceramic electrical insulation components

Important structural characteristics include:

Electrical resistance heating coil
Oil-resistant protective sheath
Threaded or flanged mounting connection
Electrical wiring terminals

These features ensure reliable heating performance.

7. Design Considerations

Engineers consider several factors when selecting oil heater elements.

Important considerations include:

Hydraulic reservoir size
Required heating power (watts or kilowatts)
Operating temperature range
Electrical voltage compatibility
Oil circulation characteristics

Proper heater sizing ensures efficient heating.

8. Load & Stress Conditions

Oil heater elements must withstand:

Continuous immersion in hydraulic oil
Electrical heating cycles
Thermal expansion and contraction
Machine vibration

Industrial heater elements are designed for long service life under these conditions.

9. High-Speed Production Considerations

High-speed roll forming machines rely on stable hydraulic systems. Oil heaters help ensure the hydraulic system reaches operating temperature quickly after startup.

10. Heavy Gauge Applications

Heavy gauge roll forming machines often use large hydraulic reservoirs that may require higher-power heater elements.

11. Light Gauge Applications

Light gauge roll forming machines typically use smaller hydraulic systems with lower heating requirements.

12. Common Failure Causes

Oil heater elements may fail due to:

Electrical element burnout
Insulation failure
Overheating due to low oil levels
Electrical wiring faults

Routine inspection helps prevent heater failure.

13. Symptoms of Heater Issues

Technicians may observe:

Hydraulic oil remaining cold during startup
Slow hydraulic system response
Heater electrical faults
PLC temperature alarms

These symptoms may indicate heater malfunction.

14. Installation Requirements

Proper installation of oil heater elements includes:

Installing the heater in the correct reservoir location
Ensuring the element remains fully submerged in oil
Connecting electrical wiring safely
Using thermostatic control for temperature regulation

Correct installation ensures safe and effective heating.

15. Maintenance Requirements

Routine maintenance should include:

Inspecting electrical wiring connections
Checking heater operation during startup
Maintaining proper oil levels in the reservoir
Replacing worn or damaged heater elements

Regular maintenance ensures reliable hydraulic system heating.

16. Typical Replacement Cost

Oil heater element costs vary depending on size and power rating.

Typical price ranges include:

Small immersion heater
$80 – $250

Industrial hydraulic heater element
$250 – $900

Large flanged heater system
$900 – $3,000+

Costs depend on heating capacity and construction.

17. Safety Considerations

A malfunctioning oil heater element may lead to:

Hydraulic oil remaining too cold
Increased pump wear
Electrical hazards
Overheating if temperature control fails

Proper heater installation and temperature control are essential for safe operation.

18. Role in Roll Forming Machine Assemblies

Oil heater elements support hydraulic systems used in roll forming machines including:

Hydraulic cutting systems
